How to Ship Large & Heavy Packages Cheaply

Strategies for reducing costs on oversized and heavy shipments without sacrificing protection.

Shipping large or heavy packages is expensive because carriers charge based on both actual weight and dimensional weight — whichever is greater. Understanding how pricing works and which carriers offer the best rates for oversized items can save you significantly on every shipment.

Understanding Dimensional Weight

Dimensional weight (DIM weight) is calculated by multiplying length x width x height and dividing by a DIM factor. Carriers charge the higher of actual weight or DIM weight. The current DIM divisors are:

  • UPS: 139 (domestic)
  • FedEx: 139 (domestic)
  • USPS: 166 (most services)

For example, a box measuring 24″ x 18″ x 12″ has a DIM weight of about 37 lbs with UPS/FedEx (5,184 / 139). Even if the box only weighs 10 lbs, you'll pay for 37 lbs. This is why right-sizing your box matters enormously for large shipments.

Best Carriers for Large Packages

Each carrier handles oversized packages differently:

  • UPS Ground: Accepts packages up to 150 lbs and 165″ in combined length + girth. Best rates for packages 20–70 lbs with third-party discounts.
  • FedEx Ground: Same size limits as UPS. FedEx Home Delivery serves residential addresses and is often slightly cheaper for home deliveries.
  • USPS Parcel Select: Accepts packages up to 70 lbs. Cheapest for packages under 20 lbs, but limited to 70 lbs max. No oversized surcharges for packages under 108″ combined length + girth.

Oversized and Additional Handling Surcharges

Carriers add surcharges for packages that exceed standard size thresholds:

Tips to Reduce Large Package Shipping Costs

  • Minimize box size: Every inch matters with DIM weight pricing. Use a box that fits your item with just enough padding — no extra empty space.
  • Disassemble when possible: Ship furniture and equipment disassembled in a smaller box with assembly instructions.
  • Use third-party rates: Pirate Ship, ShippingLabel, and other platforms offer discounted UPS and FedEx rates that can be 30–50% below retail.
  • Consider freight for very large items: For items over 150 lbs or very large dimensions, LTL (Less Than Truckload) freight is often cheaper than parcel carriers. Services like uShip or FreightQuote can provide quotes.
  • Ship from home: Both UPS and FedEx offer free daily pickups for account holders. Save time and gas. See our shipping from home guide.

Packaging Heavy Items Safely

  • Use double-wall corrugated boxes for items over 30 lbs
  • Reinforce all seams and edges with shipping tape (use the H-taping method)
  • Strap fragile heavy items to a pallet or use custom foam inserts
  • Include 3–4 inches of padding on all sides
  • Place heavy items on the bottom and lighter padding on top
