How to Ship a TV Without Paying Freight Prices
A flat-screen TV is the item most likely to arrive broken and the item most likely to have its claim denied. Both problems come from the same misunderstanding: people pack a TV to survive a drop, when the thing that actually kills it is flex.
Get the packing right and a TV ships as a normal parcel. Get it wrong, or go over the size limits, and you are into freight pricing that costs more than the TV is worth.
Why TVs break in transit (and it is not impact)
A modern flat panel is a rigid sheet of glass and layered film in a thin plastic frame. It has almost no tolerance for bending. When a box is picked up by one edge, set down at an angle, or has something stacked on it, the panel flexes a fraction of a millimetre — and that is enough to crack the layers or kill the backlight.
The damage is often invisible from outside. The box arrives with no crush marks, no punctures, nothing to photograph, and the screen shows spiderweb cracks or dark bands when powered on. That is exactly the scenario carriers deny claims on, because there is no external evidence of mishandling.
So the goal of packing a TV is not cushioning against a drop. It is preventing the panel from flexing at all, and making sure the box is never carried or stored flat.
The original box is worth more than you think
If you still have the box the TV came in, with its moulded foam end caps and the screen sock, use it. Manufacturers design that packaging around exactly the flex problem above, and most carriers treat an original manufacturer box far more favourably in a damage claim.
If you do not have it, you are building a substitute, and the substitute has to do three jobs: hold the panel rigid, keep pressure off the screen face, and force upright handling.
How to pack a TV without the original box
- Cover the screen face first. A thin foam sheet or a clean soft blanket across the glass, taped to the frame and not to the screen. Never let bubble wrap press directly against the panel — the bubbles create pressure points.
- Add rigid faces. Cut two pieces of stiff cardboard or thin hardboard to the full size of the TV and tape one to each face. This is the step that actually stops flex, and it is the one people skip.
- Build corner protection. Foam corner blocks, or folded cardboard, on all four corners. Corners take the load whenever the box is set down.
- Double-box it. Wrap the whole assembly, then place it inside a second box with two to three inches of clearance filled with foam or crumpled paper on every side. Double-boxing is standard practice for fragile electronics and is often what a claims assessor looks for.
- Immobilise it. Shake the finished box gently. Any movement at all means more filler — a TV that can shift inside the box will flex.
- Mark it upright. Arrows and FRAGILE on every face. This is not a guarantee, but a box that is obviously screen-shaped tends to be handled better when it is labelled.
⚠️ Never ship a TV lying flat. Anything stacked on top applies force directly to the middle of the panel — the worst possible loading. Pack and label it so it travels on its edge.
Where the freight threshold kicks in
This is the cost question. Carriers price parcels by size as well as weight, and every carrier has a maximum length and a maximum girth (the distance around the box). A boxed TV is long but light, so it is almost always rated on dimensional weight rather than actual weight — you pay for the space, not the mass.
Screens up to roughly 40 to 43 inches usually stay inside standard parcel limits once boxed. Somewhere around 50 to 55 inches, the box crosses into oversize surcharges, and beyond that most carriers will not take it as a parcel at all and you are looking at freight — a pallet, a bill of lading, and a completely different price.
The exact cut-off depends on the carrier and on your box, not on the screen size alone, because the packaging adds several inches in every direction. Measure the finished box, not the TV.
Cheaper alternatives before you commit
- Local pickup. For anything over about 55 inches, local collection is very often cheaper than shipping and removes the damage risk entirely.
- A TV shipping kit. Purpose-made double-wall boxes with foam inserts cost a fraction of a denied claim and are sized for common screen sizes.
- Freight for anything genuinely large. Palletised freight is more expensive up front but is built for oversized fragile goods, and it travels flat-packed and strapped rather than being thrown on a belt.
- Insurance that matches the value. Carrier default coverage is low. Declare the real value, and read what the carrier excludes — several treat electronics packed by the shipper as a restricted category.
Documenting the shipment so a claim can actually succeed
Because TV damage is usually invisible from outside, your evidence has to be built before the box leaves.
Photograph the TV powered on and working, then photograph each packing stage: screen protection, rigid faces, corners, inner box, outer box, and the sealed labelled box. Keep the purchase receipt or listing as proof of value.
Tell the buyer to photograph the box before opening it and to report damage immediately. Most carriers have a short window for damage claims, and a buyer who unpacks, throws away the box and reports a week later has usually ended the claim before it started.
💡 Keep all the packaging until the claim is settled. Carriers routinely ask to inspect the box and the internal packing before paying out.
The short version
Stop the panel flexing, never ship it flat, double-box it, measure the finished box against the carrier's size limits before you buy a label, and photograph everything. Do that and a TV is an ordinary parcel. Skip the rigid faces and it is a claim you will probably lose.
